Question Save Data Question Spoiler
Hey all! New fan of Deltarune here! I was just about to beat Chapter 4 (having just beat the Turtle guy), when my friend who introduced me to the game made me aware you can actually beat the Roaring Knight in Chapter 3!
My question is: Do I have to replay C4 all over again if I go back to C3 and beat RK? I know there’s some weird stuff in regards to how progression and saves work in the game, and I’m not seeing any clarity online haha.

First of all, you dont beat chpater 4 right after the turtle guy. Hes an optional sidequest. Second, you can use a save file editor to skip to a save that is right before the RL fight

Kinda hard to edit save files on my Switch 2. 😅 (Forgot to mention my platform haha)

ok so the other comment says use a save editor to put yourself before the fight but you can just... reload your save. the final save point in chapter 3 is before the fight and you can't save afterwards. items from secret bosses show up in castle town if you beat them retroactively
as for replaying, you don't have to but you probably should. there's an item that makes the fight easier and it comes with a lot of interesting stuff. you just need to s rank all tenna's boards which can be a little time consuming depending on your skill at the game.
i misread. you don't need to replay chapter 4, but replaying chapter 3 may be worthwhile depending on if you didn't do certain things already

I got that item to help with the boss fight, I just can’t get past the last screen or two of his attacks. I was mainly worried that I’d have to replay 4 to make sure my items get to 5, but I guess I don’t have to worry about that!

There is a random hole in castle town where , if you beat a secret boss , (like turtle guy ) you get the rewards in the hole , even on another save file

I think its possible. There’s a hole in the cliff area in Castle Town where you can retrieve “secret/shadow boss” items from. Looks like this:
The Deltarune wiki says “(…) if a Shadow Crystal boss has been defeated in the SAVE slot that the game has most recently loaded or started from, but the Chapter was started without using that Chapter's Completion FILE, the Shadow Crystal can be found here along with the item originally granted by that boss when it was defeated.” So if I’m understanding this correctly, after you beat chapter 4, you should be able to fight the Roaring Knight in chapter 3 and complete the chapter, then go to this spot in chapter 5 to retrieve the rewards from the Knight fight.

So I should beat 4, go back to 3 before starting 5, and then the items should show up in 5 in that hole?

You should be fine if you beat the Knight and then pick up where you left off. Once you get to Castle Town in Chapter 5, head to the west in order to get your items back.
Also make sure to keep an eye out for other secrets if you haven't found them already. You can always find interesting stuff between the couch cushions - TV remotes, playing cards, etc.
