ALL Motorcycle Maintenance Guide
Recently I posted a Sale Ad for my KTM 390 Adventure which has run 63,000kms and still remain as good as new with factory compression restored. Over the past few days, I got the opportunity to chat with a lot of fellow bikers who struggled to keep up their engines on a longer run and asked if I did anything to maintain it better?
Well, below is the holy grail of Routine maintenance checks that I have created, and I shared it with them too.
I had run it specifically for KTM 390 Adventure, so same applies to any bike in the category (single cylinder under 500cc adventure bike). It would be awesome if larger and multiple cylinder owners could share their thoughts in the comments. Road biased bikes are welcome to share too. Let's make this knowledge useful 😁🤘

MOTORCYCLE MAINTENANCE CHECKLIST
[ 5,000 KM - ROUTINE INTERVAL SERVICE ]

REPLACE:
• Engine Oil & Oil Filter (with new O-rings)
CHECK / CLEAN / ADJUST:
• Air Filter: Wash/re-oil (BMC) or clean out dust (Paper)
• Drive Chain: Deep clean, lube, adjust tension (25-30 mm)
• Brake Pads: Check thickness (replace if < 2 mm)
• Cables: Adjust clutch/throttle free play; lube cable barrels
• Fasteners & Battery: Check terminal tightness & charging volts (13.8V-14.4V)
[ 15,000 KM - MAJOR SERVICE ]

REPLACE:
• Spark Plug: New OEM / Iridium plug
• Brake Fluid: Complete flush & bleed front and rear (DOT 4/5.1)
• Fork Oil: Drain old fluid, flush internals, refill fresh oil
CHECK / CLEAN / ADJUST:
• Valve Clearances: Inspect with feeler gauges; reshim if tight
• Steering Stem (Cone Set): Check for play/notchiness; clean & repack grease
• Throttle Body: Clean carbon from butterfly valve and bore
[ 30,000 KM - SYSTEMS & CHASSIS ]

REPLACE:
• Engine Coolant: Drain, flush with distilled water, refill
• Fuel Pump Strainer: Replace in-tank tea bag filter
• Fork Seals & Dust Caps: Replace alongside fork oil
• Air Filter: Replace (if using stock OEM paper unit)
• Chain & Sprocket Kit: Replace complete set (chain + both sprockets)
CHECK / INSPECT:
• Wheel Bearings: Check front/rear for roughness or lateral play
• Brake Discs: Measure thickness against minimum stamped limit
[ 45,000 - 50,000 KM - INTERNAL OVERHAUL ]

REPLACE:
• Timing Chain & Tensioner: Replace to prevent slack and timing jumps
• Clutch Plates & Springs: Replace if slipping under hard acceleration
• Valve Stem Seals: Replace to prevent top-end oil burning
CHECK / INSPECT:
• Cylinder Compression: Run compression test to evaluate piston ring wear
• Swingarm Bushings: Check for side-to-side play; regrease pivot axle
PROBLEM 2022 690 SMC R - Oil Pressure Light Staying on after Start-Up (Husqvarna 701, GasGas 700, Enduro) - PROBLEM SOLVED
I had the same issue lately (at 6700km), few hundreds km later after oil change (probably wasn't the cause), developed this chain rattling/oil light issue. Illuminated from 4s to even 10-15s after hot restart, later once or twice it did it even at cold start. I only used 10w50 Motorex, as manufacturer recommends. Changed oil and filters religiously (original KTM) between 1700-2300km (now after 1200km).
First thing I did:
- changed the oil pressure relief valve and spring - spring was actually a bit shorter than new one and would recommend to do it as a preventive maintance. It's easy job and it is already described on this forum.
- it stopped doing it, but after next hot engine restart (35km+, full throttle), same issue, I developed headache at this time, because I've read all horor stories at ktmforums, where they changed engine case, piston, later even whole engine in warranty and hold your hat, it didn't help (including changing tensioner, checking oil pumps, changing oil and filters, sensor, etc.)
Second thing I did:
- friend of mine recommended using 15w60 Motul 300v Offroad
- didn't believe him fully at first and just to be sure I've watched pirateracing guy, who recommends this oil due to all kind of reasons, if I remeber correctly it was mostly for bearings and oil drain back prevention, (btw Motorex pays to KTM for being used in all their products - I didn't know that - maybe you do)
- pirateracing recommends also to change O ring on tensioner (I didn't do it), that likes to fail (all procedure and wisdom is searchable at his youtube channel)
- one negative is you have to change oil earlier (2500-3000km max), but I did it anyways earlier with 10w50 Motorex, so no issue for me
And olala, problem solved, did 100-150km already, and no issue, rattling went away, oil light always goes off mostly in 1s, max 2s, quickshifter and shifting generally is smoother, engine is a little bit quiter and no false neutrals.
Give it a try, it's cheapest solution and I've read all kind of threads, forums and nothing helped, except this oil alternative and changing oil relief pressure valve and spring, plus cleaning tube which connects to oil pressure sensor could be clogged, but that couldn't be my case due to chain rattle sound. Faulty oil pressure sensor was ruled out as well.
I'm not saying it will work for all of you, but it worked for a lot of people. Maybe it will start to do it again, but I did already at least 15-20 hot restarts and it didn't do it at all.
I could put there video, if u want, what it exactly did to me (I filmed it once), but it's all the same and you can filter it up on youtube/facebook, there is a lot of +- similar stories.

ASKKTM Pls help me guys
KTM RC 200 BS3 oil leak
Hey everyone, I have a KTM RC 200 BS3 and I recently noticed a oil leak from the engine area.
I already got the seal replaced recently. After that, I cleaned the entire area properly with WD-40 but suddenly today I will notice this kinda oil near my stand and on engine I'm already invested so much in this bike what I have to do

PROBLEM Ideas to stop Austin Racing RS22 from melting boots
Went out for my weekly ride with my crew and was super excited to finally take my Austin Racing RS22 full Ti exhaust out for a ride after waiting months for it. Unfortunately, it ended up melting the inside heels of my Alpinestars LE Martin Supertech R boots, which I absolutely love. 😭
Now I’m trying to figure out how to remove all the melted plastic from the pipe without scratching or damaging the titanium, while also finding a solution to keep it from happening again.
Any ideas or suggestions would be greatly appreciated! I seriously doubt Alpinestars will be able to repair the boots, and I doubt even more that Austin Racing would replace the section of the pipe with the melted plastic stuck to it.
Really frustrating after waiting months for the exhaust, only for it to end up destroying one of my favorite pairs of boots.

PICTURE Enjoying a nice evening, while I can

Up here the season likely ends around october.
It starts getting colder and frost starts being a concern, as well the authum leafs, so I need to make every day count for the next month or so. :)
Had the bike for a few months now, still loving it.
Main complaint so far is that the navigation works great, but does not integrate with the phone and does not have voice prompts either. Since it is easy to enter addresses with the touch screen it is not that bad, but it would be nice to load gpx files when planning routes from the confort of the couch :)

PROBLEM How F“ed am I?
I recently got myself a new 2026 390 adventure r and love the bike so far!
For added protection of the light I bought the headlight protector from the powerparts catalogue.
Yesterday after trying some jumps I realised that the bolt holding the plastic plate in place just broke off (images attached).
And now I‘m facing two problems:
1. is it safe to remove the bolt? I don‘t want to invest in a new headlight 😅
2. how will I get a replacement bolt without having to rebuy the protector thing?
My KTM Dealer is a bit of a pain to work with if you‘re not planning on buying a superduke or supermoto from him so that‘s not my favorite option tbh.

ASKKTM Rusty handlebar clamp bolts on Duke - bolt size? (New rider)
Hey guys, new rider here with a KTM Duke. Noticed some annoying surface rust sitting inside the hex heads of my handlebar clamp bolts (pic attached). Tried cleaning them up, but I'd rather just replace them.
A couple quick questions:
Does anyone know the exact size/thread pitch for these? (Assuming M8, but want to make sure of length before ordering).
Is it worth getting OEM replacements from a KTM dealer, or should I just buy stainless steel bolts so they don't rust again?
Never replaced these before, is it literally just an easy swap one by one so the bars stay aligned, or do I need to worry about specific torque specs?
Appreciate the help!

PROBLEM Jetting for high altitude
I just picked up a 2010 250XCF-W and it runs great at home roughly 5k feet of elevation, but when I took it to the mountains at around 11k feet it was extremely difficult to start and felt bogging in first gear once I finally got it going. Does anyone know if swapping jets would help and, if so, what size would be best for high altitude? Also I’ve heard that adjusting the fuel screw could help as well but I don’t have any experience with that. Thanks!

So I can rent one of two bikes for one day on some twisty mountain roads. The 1390 Super Duke R or the 690 SMC-R. Completely different, I know. I have a Triumph Speed Triple 1200RR and an 890 SMT. Considering this, which of my two rental options would be the most fun in your opinion?

PROBLEM KTM ADV X Plus — Dealer charged me for Leg Guard Kit, is this a standard accessory or did I get scammed?
Bought a KTM ADV X Plus recently. At delivery, the service center fitted a Leg Guard Kit (Part No. 36JG0185) along with a Fender Front Lower (Part No. JG181472) — I had specifically ordered/paid for the fender lower myself, but the leg guard was installed without being disclosed or discussed beforehand. I only found out when I saw the invoice:
• Leg Guard Kit — ₹1,437
• Fender Front Lower — ₹1,060.99
• Total charged: ₹2,498
My questions for the community:
1. Is the leg guard kit a stock/standard fitment on the ADV X Plus, or is it genuinely an optional accessory?
2. Has anyone else had a dealer add accessories at delivery without prior confirmation and bill it under the on-road price?
3. Is this a common dealer practice (upselling silently) or does this cross into unethical/cheating territory?
Attaching the invoice for reference. Would appreciate inputs from other ADV X Plus owners on what’s normal here — want to know if I should push back with the dealer or if this is just how it works.
PROBLEM 690 SMCR misfire after fueling
It's happened twice now. I brim the tank and for the first 3 or 4 miles the engine misfires badly but then clears out with no further problems. It's a bone stock '23 model. Maybe something to do with the charcoal canister? Has anyone had the same thing happen?

PROBLEM Brand new 2025 450 and boiling coolant
Bought this 2025 sxf new from the dealer at very good price. 5999 USD. Took it home and noticed the chain was loose. Adjusted the chain and took it for a 2 minute short ride just to make sure everything was working well. Drove it in to the garage put it on the stand while the bike was started and shifted to first to see how much “slap” I had on the chain. While sitting on the stand. The dang thing started leaking coolant like crazy , boiling coolant and leaking off the top overflow cap hose . I was not expecting it to overheat that fast since I know the bike needs to move to cool down. Has anyone dealt with anything similar?
